That’s why one of our customers, a pillow manufacturing start-up, began its digital maintenance journey with an anomaly detection system focused on the packaging machines. A limited but meaningful set of signals, including seal-bar temperature and motor power consumption, was continuously monitored and analyzed.

Deployed in just five months, the system introduced simple, visual reports and standardized alarm logs that immediately reshaped maintenance planning and daily execution. Auto-generated daily summaries highlighted the most frequent recurring stops, allowing planners to schedule short, targeted interventions instead of waiting for longer shutdowns. This shift reduced emergency stops, cut maintenance costs by 48%, and extended component life by avoiding run-to-failure behavior.

Predictive maintenance in foam making to prevent process drift and equipment damage

In foam making processes, maintaining stable pressure and viscosity is crucial to protect pumps and avoid unplanned downtime. For this reason, during foam making production cycles, the machine continuously monitors pressure and viscosity-related fluctuations through in-line sensors and matches them against the flow meter readings. Through the software, the customer can set an acceptable operating range to protect the pump and keep viscosity within specification.

When the process runs close to the defined limit for a certain number of cycles or working hours, the system automatically sends a notification to the maintenance team. This allows the team to plan a targeted intervention in advance, adjusting the feeding temperature to bring viscosity back into range before any damage occurs.

In parallel, the system collects operational data and generates a complete report for the responsible personnel, enabling short, planned micro-interventions that prevent pump failures and reduce unplanned downtime. In this way, maintenance becomes condition-based and predictive, rather than being scheduled only by time.

Predictive maintenance with continuous learning in rebonding lines

In foam rebonding lines, unplanned stops often originate from lack of cleaning of glue injectors inside the mixing chamber. To address this risk, inline condition sensors monitor parameters such as dosing quantity, line performance and remaining time to the next cleaning cycle. These signals are analyzed over time to detect early signs of wear well before functional failure.

When trends cross predefined risk thresholds, the system recommends a controlled stop to inspect and clean the components—avoiding catastrophic failures and extended production losses. Crucially, each intervention is logged in the software along with operating hours, cycles, and inspection findings. This feedback loop allows the system to continuously refine and optimize cleaning and inspection intervals, progressively improving efficiency. Over time, maintenance decisions become not only predictive, but adaptive—driven by real operating data rather than fixed assumptions

While once reserved primarily for yacht interiors, PU foam is now a strategic asset throughout the nautical sector, thanks to its versatility, durability, and ease of customization.

APPLICATIONS: WHERE FOAM FITS ON BOARD

 Polyurethane foam blocks are used throughout a vessel’s structure and interior, with each application benefiting from precise control over density and formulation:

• Cabin mattresses and cushions utilize soft to medium-density foam (30–50 kg/m³) for comfort and ergonomic support.
• Crew seating and high-traffic areas require denser foam (50–70 kg/m³) to ensure shape retention under intense, repeated use.
• Thermal and acoustic insulation, typically with closed-cell foam ≥70 kg/m³, is applied inside bulkheads, hull linings, and engine compartments to maintain interior climate, reduce heat exchange, noise and vibrations.
• Structural void fillers and flotation blocks leverage the foam’s buoyancy and dimensional stability in sealed compartments or life-saving systems.
• Drawers, cabinets, and tabletops can be coated with fiberglass and resin to create a smoother surface making foam a good alternative to wood, especially in environments with constant exposure to saltwater.

Foam’s role is also expanding in offshore infrastructure, where its resistance to water, compression, and temperature variations makes it ideal for modular platforms and subsea buoyancy.

MATERIAL REQUIREMENTS: WHAT MAKES A FOAM “MARINE GRADE”?

The many uses of foam in the nautical sector are proof of its versatility, especially when produced in-house, and so customized. But what truly qualifies a foam as “Marine Grade”?

To be classified as “marine grade,” a PU foam must meet stringent technical criteria that go far beyond comfort. It must combine thermal insulation, buoyancy, resistance to harsh environmental conditions and compliance with IMO safety standards.

The most suitable formulations for marine use are either closed-cell polyurethane foams, which keep water uptake below 2 %, and thereby prevent moisture accumulation and long-term degradation, r very open-cell foams,, whose high permeability enables extremely fast drying, effectively eliminating the conditions in which mold and similar issues could develop. Marine grade foam must also withstand continuous exposure to salt spray, UV radiation, and mechanical stress, maintaining its structural integrity over time.

Given that much of the marine interiors market revolves around insulation, thermal stability is key, also in view of reducing HVAC load and improving energy efficiency. Equally important is the foam’s acoustic dampening capacity, which enhances onboard comfort by minimizing noise transmission from engines, or structural vibration.

Lastly, but critically, safety must be addressed. To be used in any vessel (especially in sleeping quarters and communal areas) PU foam must comply with a comprehensive framework of international regulations, such as low flammability, reduced smoke emission, and limited release of toxic gases.

COMPLIANCE WITH INTERNATIONAL REGULATIONS

Regulatory bodies across the globe play a pivotal role in determining what constitutes compliant and safe foam for marine use.

The most stringent regulation is represented globally by the SOLAS Convention (Safety of Life at Sea) and its IMO Fire Test Procedures (FTP) Code, which outlines the testing standards materials must meet to be approved for use on board. Specifically, Part 8, governs flammability of upholstery and soft furnishings aboard ships. To be used aboard, foam must pass tests on direct flammability, surface flame spread, and smoke toxicity under combustion conditions.

In addition, a major regulatory shift will take effect on January 1, 2026, with the enforcement of IMO Resolution MSC.532(107). This resolution introduces a permanent ban on the use and storage of any material containing PFOS (perfluorooctane sulfonate) and PFOA (perfluorooctanoic acid) — two fluorinated substances historically used in flame retardant treatments for PU foam. This will require manufacturers and shipowners to source only certified PU foams free of these banned substances, supported by official technical documentation issued by notified bodies.

Such evolving regulatory frameworks are pushing industry stakeholders toward continuous innovation, both to meet safety demands and to maintain competitiveness in the market. In this context, in-house foam production emerges as a highly strategic advantage, enabling full control over raw materials, formulation, and certification processes, while ensuring faster adaptation to regulatory updates and greater transparency throughout the supply chain.

Bulky rolled rugs not only take up more cargo space but also create challenges for freight operators, as their dimensions often exceed standard packaging regulations, leading to additional fees and inefficiencies in handling and storage.

Unlike rolled rugs, folded rugs can be placed into standardized shipping boxes that conform to traditional freight transport.

Despite its advantages, folding rugs has faced skepticism due to concerns about potential creasing and fiber damage. However, modern textile research and industry practices confirm that properly executed folding techniques preserve the rug’s integrity. Today’s automated rug folding machines are designed to fold along non-structural axes, preserving shape and texture. This is possible thank to adjustable folding patterns that take into consideration the rug components and dimensions.

Temporary creases resulting from folding are no different from those formed when rugs are rolled. In both cases, the creases naturally disappear after a short period. However, to accelerate the process and guarantee a flawless presentation upon unpacking, several corrective measures can be applied, including applying gentle pressure with weighted objects, or applying mild heat (e.g., using a damp cloth and a steam iron on a low setting).

The adoption of material-specific folding techniques and eventual unpacking best practices demonstrates that concerns about permanent fiber damage are unfounded. When executed correctly, folding is a safe, efficient, and cost-effective shipping method that allows rugs to be transported with minimal space requirements while preserving their original form and texture.

The textile industry is rapidly expanding, with fibers and fabrics being predominantly used in clothing and home textiles. This surge in production has led to an urgent need to manage vast amounts of waste—amounting to an average of 15 kg yearly per person in Europe alone. To put this into perspective, textiles rank as the 4^th largest sector in terms of raw material and water consumption, trailing only food, construction, and transport, according to the European Commission’s Circular Economy Action Plan.

As might be expected, 85% of this waste comes from post-consumer, i.e., used and discarded textiles. The remainder belongs to the post-industrial category, meaning the surplus fabric produced during garment manufacturing, and pre-consumer, i.e., failed products and unsold merchandise.

FIBER AND FABRICS RECYCLING TECHNOLOGIES

Despite of the textile waste typology, research is underway to develop methods for reintegrating textile waste back into the production cycle and “close the loop”. Recycling methods for fiber and fabrics are divided into two macro categories: mechanical recycling and chemical recycling.

MECHANICAL RECYCLING

This is one of the simplest and most cost-effective recycling methods for post-industrial waste, and it is currently the most widely used. The process relies on mechanical actions like cutting, tearing, and shredding to transform textiles back into usable fibers. These resulting fibers can either be directly utilized to produce wipes, padding, non-woven products, or acoustic and thermal insulation materials, or they can undergo limited rounds of spinning for reuse. This latter is known as fiber-to-fiber recycling, and it is gaining significant relevance due to its upcycling potential.

CHEMICAL RECYCLING

This technique involves breaking down the polymer structure of textile fibers, reducing textiles to their basic components (depolymerization) and then repolymerizes them, producing a high-quality end product similar to virgin fibers. This process supports upcycling, as it creates fibers that can be used for higher-quality fabric products. However, these methods are generally more challenging to manage and not always economically viable.

Despite the potential of such technologies, there are basic barriers that lie in the fiber composition and the fabric construction. In the first instance, the difficulty arises from recycling materials that are not composed entirely of the same fiber, which requires more careful sorting, and still result in a lower quality final material. The pre-processing phase becomes even more complicated with fabrics, as they may be part of products that include zippers, buttons, and other hard components that must be meticulously removed to facilitate processing. Additionally, woven fabrics are generally more complex to recycle than knits due to their rigid and sturdy structure, which makes the separation of internal fibers more labor-intensive.

HOME TEXTILE RECYCLING SOLUTIONS

According to the McKinsey study “Scaling textile recycling in Europe—turning waste into value,” if current barriers were overcome through increased investment in textile recycling technologies, these latter could reach their full potential, and the proportion of recyclable textile waste could rise from 18% to 26% within 10 years. Additionally, many companies could finally achieve a greener footprint and reap the associated benefits.

Some companies have already made textile waste recycling their core business, giving discarded materials new life with similar or even improved quality. In the home textile industry, for instance, recycled fibers can be reintroduced into the production cycle as pillow covers (especially in non-woven fabrics) or as filling materials.

Additionally, fabrics from defective or unsold products present significant opportunities, as they do not require the same treatments as post-consumer items and can be reprocessed into higher-quality products. One of the most striking examples is quilted fabric, which, due to its simple construction and thickness allows for a variety of recycling and reusing options. It can be repurposed to make new quilts, pet beds, bags, decorative cushions’ cases or more generally bed linens. Moreover, if processed adding also virgin fiber, it can produce upcycled products.

In this sector, not only can textile scraps be repurposed, but mattresses also offer significant opportunities. It’s worth noting that each year, 5 million mattresses are discarded in landfills in Italy alone, with each occupying up to 40 ft³ of space (more than 1m³). In reality, each mattress is made up of components that can be recovered (75%) and reused in other industries once processed (such as the production of insulation for the construction, civil, and steel sectors). For instance, foam can be shredded and rebonded to create new products such as carpets, carpet padding, or even new mattresses, and in some cases, it can be processed into insulation materials.
